Default Applique shirt question? which method?

I have made shirts and onesies with appliques for quite some time. I have always cut the letter/number/etc. (usually with my cricut) and ironed it on. I then hand machine stitch around the edge to make sure its totally secure. I have recently partnered with a gal who has a kiosk in a mall. The orders are flying in and this method is becoming quite time consuming. I made an iron on and then washed the shirt a couple of times and the letter started coming off at the edges. Does anyone have a specific iron on product that truly holds? I would love to skip the stitching step. Thanks!
